Inside the Shop: What Goes Into Laser Engraving a Patch Hat?

Our Workspace

We operate out of a 2,000 sq ft facility equipped with four specialized laser machines:

• Large CO2 Laser (35x55" engraving space): Handles most of our hat patches and larger orders.
• Two Small CO2 Lasers (24x16" or 16x24" engraving space): Perfect for detailed work and smaller runs, allowing us to handle multiple custom projects at once.
• Fiber Laser (10x10" engraving space): Used for specialty materials and intricate designs.

Each machine is maintained every two weeks to ensure consistent quality and precision.

The Process

1. Design Prep:
When a new order comes in, we review the customer’s design and prepare it using LightBurn software. We check file compatibility and create a mock draft for approval.

2. Material Testing:
If we’re using a new material or patch style, we run engraving tests first. This helps us guarantee the patch will look sharp and last.

3. Laser Engraving:
With the design approved, we load the selected leather or patch material onto the CO2 laser. The laser engraves the design with exact detail, creating a crisp, durable finish.

4. Patch Assembly:
Engraved patches are hand-assembled onto the customer’s chosen hat style. We make sure each patch is perfectly aligned and securely attached.

5. Quality Inspection:
Before shipping, every hat is personally inspected for engraving quality, patch placement, and overall finish.

A Day in the Life

On a typical day, we’re juggling custom orders for local businesses, sports teams, and individuals. Most customers send us their own logos, so our focus is on precision and fast turnaround. With two small CO2 lasers, we can efficiently handle rush jobs and multiple custom orders at once. Each order is different, and we take pride in making sure every hat meets our standards before it leaves the shop.
